From Design to Delivery: Yucai packaging (YuPack) Complete Manufacturing Process
In the modern supply chain, flexible packaging is much more than a simple container. It protects food freshness, extends shelf life, and serves as a primary touchpoint for brand identity. However, transforming a digital design file into a durable, food-safe custom pouch or roll film requires high-precision manufacturing.
Understanding how custom packaging bags and roll film are manufactured helps brand owners choose the right material structures, maintain consistent quality, and prevent costly production delays.
Here is an inside look at YUPACK’s step-by-step manufacturing process, from prepress design validation to final global delivery.
Pre-Press Consultation & Design Optimization
Every successful packaging project begins long before the factory floor starts running. In the prepress phase, packaging engineers translate artwork designs into technical production files.
Material Structure Selection: We determine the optimal film composite based on the product’s barrier requirements. Common choices include PET (print layer), AL or VMPET (high-barrier layer), and PE or CPP (inner heat-seal layer).
Dieline & Bleed Setup: Artwork is adjusted to match exact pouch dimensions, accounting for seals, gussets, zippers, and tear notches.
Color Separation & Proofing: Colors are mapped to Pantone Matching System (PMS) standards or CMYK process colors to ensure consistent print reproduction.
Cylinder / Plate Engraving: For rotogravure printing, high-precision copper-plated cylinders are electro-etched with exact cell depths to hold ink during high-speed production runs.
High-Precision Printing
Printing gives flexible packaging its visual appeal. Depending on order volume, line detail, and finish requirements, specialized printing techniques are applied to the substrate layer.

Rotogravure Printing
High-volume production runs utilize high-speed rotogravure printing presses. Each cylinder transfers ink directly onto the reverse side of clear outer films (such as PET or BOPP), protecting the printed graphics behind a protective laminate layer.
Key features include:
Registration accuracy within ±0.1 mm for sharp text and fine graphic details.
Automated inline optical sensors for continuous color density monitoring.
Multi-station capabilities supporting matte, glossy, metallic, and spot-UV tactile finishes.
Lamination & Barrier Construction
Flexible packaging derives its strength and protective barrier from multi-layer lamination. Fusing different film layers creates a structure resistant to moisture, oxygen, light, and puncture.
Solventless Lamination: Uses eco-friendly, two-component adhesives without chemical solvents. This process eliminates solvent odor residues, making it ideal for food-grade packaging.
Dry Compound Lamination: Applied for heavy-duty structures or high-retort packaging applications requiring heat resistance during sterilization.
Curing & Maturation: Laminated film rolls enter temperature-controlled curing chambers for 24 to 48 hours. This allows the adhesive to fully polymerize, ensuring optimal bond strength and preventing delamination.
Slitting and Roll Film Production
Once the laminated roll is cured, it moves to high-speed slitting machines. The wide master roll is trimmed and slit into narrow rolls according to exact customer specifications.
Roll Film vs. Pre-made Pouches
If a client uses automatic Form-Fill-Seal (FFS) machinery, the process finishes here. The roll film is inspected, wrapped, and prepared for shipping. If the client requires pre-made bags, the slit rolls move forward to the pouch converting line.
Pouch Converting & Making
Pouch converting turns flat film rolls into three-dimensional packaging formats. Automated pouch-making machines fold, seal, and cut the film into specified pouch shapes.

1.Film Unwinding & Tension Control:Ensures uniform feeding without stretching。
The laminated film unrolls under automated tension control to maintain alignment and prevent seal wrinkling.
2.Gusset Folding & Accessory Insertion:Zippers, spouts, and degassing valves。
Bottom or side gussets are formed. Functional features such as reclosable press-to-close zippers, tin ties, or one-way coffee degassing valves are heat-welded inline.
3.Heat Sealing & Cooling:Creating durable, leak-proof seams。
Thermal seal bars apply controlled temperature and pressure along the edges. Cooling bars immediately set the seal, maintaining structural strength and preventing thermal distortion.
4.Precision Cutting & Punching:Final shape and handling features。
Bags are cut to final dimensions. Corner rounding dies, hang holes (Euro or round slots), and easy-open tear notches are punched cleanly in a single pass.
Quality Assurance & Lab Testing
Quality control is integrated across every stage of manufacturing. Before any shipment leaves the facility, finished lots undergo lab testing to ensure compliance with international food safety standards.
| Test Parameter | Test Method / Purpose | Target Specification |
| Seal Strength Test | Tensile testing of welded seam edges | Prevents bursting during transport |
| Burst Pressure Test | Internal air pressurization until rupture | Verifies structural seal integrity |
| Puncture Resistance | Probe penetration force measurement | Ensures durability against sharp contents |
| Solvent Residue Analysis | Gas Chromatography (GC) testing | Confirms compliance with food contact safety |
| Oxygen & Moisture Barrier | OTR & WVTR testing instruments | Guarantees shelf-life performance |
